TDA-2000 High Precision Foam Profile Cutting Machine 2000 mm Max Profile Width 30 mm Depth
2000 mm Max Profile Width Foam Profile Cutting Machine with 30 mm Max Profiling Depth for Wave Corrugated Foam Profiling
Product Introduction

The TDA-2000 is a high-precision foam profile cutting machine that compresses flexible foam and cuts it into a continuous corrugated or wave shape. Rather than cutting a flat sheet, the machine feeds the foam between a profiling roller and a moving band blade, holding the material in a wave form while the band slices away the excess. The result is a shock-absorbing foam liner with a regular wave profile, produced in one continuous pass instead of being moulded or die-cut.

The working width reaches 2000 mm, wide enough for full-size packaging sheets and mattress panels, and the maximum profiling depth is 30 mm. The profiling roller runs at 0–15 r/min and the band knife at 0–25 m/min, so the wave pitch and surface pattern can be adjusted by changing the relationship between roller speed and band speed. The machine weighs 3800 kg, measures 4800×4300×1400 mm, and uses a 9400 mm band knife with 9.94 kW of motor power.

The primary application is protective packaging. A wave foam insert holds a product with a large number of small contact points, distributing impact energy and cushioning the item without the need for a custom moulded insert. The same profile is also used in automotive seat cushions and interior padding, mattress and healthcare comfort layers, and fruit transport liners, where the corrugated surface absorbs vibration and impact during handling.

For a foam converter, the TDA-2000 is a way to add a higher-value product without buying a mould. The wave pattern is generated mechanically by the roller and band, not by a shaped die, so changing the wave depth or the material thickness is a setup adjustment rather than a tooling purchase. This makes the machine suitable both for standard packaging programs and for custom runs where the customer specifies a particular wave appearance.

How Compression Profiling Works

The principle is simple but different from ordinary cutting. A profiling roller presses the foam into a corrugated shape as it passes, and the band knife cuts the compressed material at a fixed distance from the roller surface. When the foam springs back after the cut, the remaining material keeps the wave form. The depth of the wave is controlled by how far the foam is compressed and where the band cuts; the pitch is controlled by the roller speed relative to the feed.

This is why the machine is sometimes called a foam compression cutter or wave foam forming machine. It does not remove a complex 3D shape from a block the way a CNC contour cutter does. It produces a regular, repeatable corrugated surface on a sheet or panel, and it does so at production speed. The band knife runs continuously at 0–25 m/min, and because the material is under controlled compression, the cut is clean and the wave height is consistent across the full 2000 mm width.

A production cycle starts with the foam sheet loaded onto the infeed table and the roller gap set for the required material thickness and wave depth. The operator sets the roller speed and band speed, starts the drive, and guides the sheet through. The profiled sheet exits at the rear, ready for trimming or direct packing. Setup parameters are recorded by material and part number so a repeat order can be run without re-tuning.

Machine Structure and Key Components

The machine is built on a compact frame measuring 4800×4300×1400 mm and weighing 3800 kg. The low profile and wide working area are designed for sheet handling, with the roller and band accessible for setup and maintenance.

  • Profiling roller — presses the foam into the wave form and runs at 0–15 r/min; the gap and pressure are adjustable for different foam densities and wave depths.
  • Band knife unit — a 9400 mm continuous band running at 0–25 m/min, cutting the compressed foam at a controlled distance from the roller.
  • Variable speed drive — independent control of roller and band speed, which is how wave pitch and surface finish are tuned.
  • Infeed and outfeed tables — support the sheet across the full 2000 mm working width and keep it flat before and after profiling.
  • Control panel — roller speed, band speed, start/stop and emergency stop, with settings that can be recorded per material and part.
  • Safety guarding — the roller nip and band cutting zone are guarded, with interlocks that stop the drives when a guard is opened.

Wave Geometry and Depth Control

Three settings determine the finished wave: the roller gap, the roller speed and the band speed. The gap sets how much the foam is compressed; the roller speed sets how quickly the wave form is presented to the blade; and the band speed sets the cutting rate and the cleanliness of the surface. Because the two drives are independent, an operator can keep the same wave depth while changing the pitch, or keep the pitch while changing the depth, without swapping parts.

The 30 mm maximum profiling depth is measured on the finished part. In practice, the usable depth also depends on foam density and thickness: a very soft foam springs back more, so the same roller setting produces a slightly different wave than on a denser grade. This is why we recommend recording the settings for each material grade and thickness, and running a short sample before a full production run. Once the settings are recorded, repeat orders are straightforward.

Consistency across the 2000 mm width is the other critical point. If the roller pressure is uneven, one side of the sheet will be deeper than the other, which shows up immediately in packaging fit. The machine uses a rigid roller and a straight band path to keep the profile uniform, and the operator should check the first sheet of each shift across its full width.

Material Compatibility
  • PU flexible foam — packaging liners, seat cushions, mattress comfort layers and healthcare pads.
  • PE and EPE foam — protective packaging, fruit liners and electronics inserts.
  • Soft foam sheet and panel — where a regular corrugated surface is required.
  • Laminated flexible foam — where the adhesive is fully cured and the layers compress evenly.

The machine is designed for flexible foam that can be compressed and spring back. It is not intended for rigid foam, foam with hard inclusions or abrasive fillers, or materials that do not recover their shape after compression. Our technical team will confirm the material before an order is placed.

Primary Applications
Electronics and Precision Instruments

Anti-shock corrugated foam inserts for cameras, instruments, glassware and medical devices. The wave surface contacts the product at many small points, so impact energy is distributed and the item is held away from the box wall.

Automotive Interiors

Wave foam for seat cushions and interior padding. The corrugated surface adds softness and airflow compared with a flat foam slab, and it can be produced in the widths used for full seat panels.

Mattress and Healthcare

Profiled foam for mattress comfort layers and healthcare cushion products. The wave pattern can be used for pressure distribution and ventilation, depending on the foam grade and depth.

Fruit and Produce Packaging

Shockproof wave foam liners for transport protection. The regular corrugation cushions individual fruit and reduces bruising without a custom moulded tray.

Position in the Production Line

The TDA-2000 sits after the flat sheet or panel has been produced. Upstream, it receives sheets from a peeling machine, a vertical cutter or a block splitter; downstream, the profiled sheet goes to trimming, die cutting, lamination or direct packing. The input sheet should be flat and of consistent thickness, because the roller gap is set for a known thickness and a varying sheet will produce a varying wave depth.

In a typical packaging plant, a horizontal peeling machine produces the foam sheet, the TDA-2000 forms the wave, and a cutting or punching station converts the profiled sheet into inserts. In a mattress plant, the profiled panel goes to lamination or quilting. We can review the complete process with the buyer and recommend the sheet thickness range, working width and infeed/outfeed arrangement before shipment.

Comparison with Other Methods
  • Versus moulded foam inserts: no mould cost, no mould storage and no lead time for tooling. Moulding gives more complex 3D geometry, but for a regular wave surface the TDA-2000 is faster and cheaper to change over.
  • Versus die cutting: the wave is formed continuously rather than punched part by part, so there is no die wear and no per-part tooling cost. Die cutting remains better for flat 2D shapes with holes.
  • Versus CNC contour cutting: a contour machine produces an individual 3D shape; the TDA-2000 produces a continuous corrugated surface on a sheet. They solve different problems and are often used together in the same plant.
  • Versus manual profiling: consistent wave depth across the full width, higher output and far less dependence on operator skill.
Speed, Width and Throughput

The 2000 mm working width is the main throughput advantage: a single pass covers a full packaging sheet, so the machine does not need to run narrow strips and join them. Band speed up to 25 m/min sets the production rate, while the roller speed is tuned to the required wave pitch rather than to output. In practice, the operator sets the wave geometry first and then runs at the highest band speed that still gives a clean surface.

Throughput also depends on handling. A two-person team can load, profile and stack a sheet continuously, and the low 1400 mm machine height reduces lifting effort. For plants running long packaging orders, the machine can be placed in line with a peeling machine and a cutting station so the sheet flows through without being re-stacked.

Safety, Operation and Training

The roller nip and the band cutting zone are the two main hazards, and both are guarded with interlocks that stop the drives when a guard is opened. Emergency stops are placed at the operator position. The band must only be changed or adjusted with the drive isolated, and cut-resistant gloves should be worn. Because the band is a continuous loop, correct tension and tracking after a change are essential and are covered in the manual.

Operation is straightforward. A new operator typically needs one day to set the roller gap, adjust the two speeds and run a first article. The skill is in reading the finished sheet: checking wave depth across the width, checking that the surface is clean and checking that the foam has recovered fully. Training at installation, a printed operation manual and remote support are included.

Installation, Maintenance and Spare Parts
  • Foundation: a level, reinforced concrete floor able to carry the 3800 kg machine; anchor points are supplied.
  • Power: a dedicated supply matching the 9.94 kW connected load, with correct earthing and stable voltage.
  • Space: the 4800×4300×1400 mm footprint must allow sheet infeed and outfeed and safe access for band changes.
  • Daily checks: band tension and condition, roller cleanliness, guard interlocks and emergency stop.
  • Weekly checks: wheel tracking, guide wear, drive belt tension and lubrication points.
  • Spares: band knives, roller bearings, guide inserts, drive belts and proximity sensors are the usual consumables; we keep these available for repeat buyers.

Band life depends on foam density and abrasive content. When the cut surface starts to show fuzz or the wave depth becomes uneven, the band should be re-sharpened or replaced. Roller surface condition is the second item to watch: a contaminated or damaged roller will print its defect into every sheet, so it should be cleaned and inspected at the start of each shift.

Quality Control, Packaging and Shipping

Each machine is assembled, wired and run before shipment. The test report covers roller rotation through the speed range, band tracking and tension, cutting speed, guarding, emergency stop and a sample wave profile measured for depth and consistency across the width. The buyer receives the inspection record with the machine.

The machine is shipped in export-grade packaging with the frame protected against moisture, the roller and band head secured, and loose parts boxed and labelled. Packaging details are confirmed with the buyer before dispatch. Delivery is 45 working days after downpayment, and payment terms are T/T or L/C.

Selecting the Right Configuration

The TDA-2000 is the right choice when the product is a regular wave or corrugated foam sheet, when the working width needs to reach 2000 mm, or when the wave depth is within 30 mm. It is not the right machine for complex 3D shapes, for rigid foam, or for materials that do not recover after compression. Buyers should confirm the sheet thickness range, the required wave depth and pitch, the foam grade, the output per shift and the available power and floor space. Sharing those details lets us confirm the configuration and the band specification before the order.

Frequently Asked Questions
What exactly does the machine produce?

A continuous corrugated or wave surface on a flexible foam sheet. The foam is compressed by a profiling roller and the band knife cuts the compressed material, so the sheet keeps a regular wave form after it springs back. It is not a 3D contour cutter.

Can the wave depth and pitch be changed?

Yes. The profiling roller runs at 0–15 r/min and the band at 0–25 m/min, and the roller gap is adjustable. Changing the gap and the speed relationship changes the depth and pitch. Record the settings per material and thickness for repeat orders.

What is the maximum foam thickness it can profile?

The maximum profiling depth is 30 mm, measured on the finished part. The usable depth depends on foam density and sheet thickness, because softer foam springs back more. Send us your sheet thickness and target wave depth and we will confirm.

Will the wave be even across the full 2000 mm width?

The rigid roller and straight band path are designed to keep it even. Roller pressure and band condition determine the result, so the first sheet of each shift should be checked across its width. Uneven depth usually means roller pressure or band tension needs attention.

Can it process PE and EPE as well as PU foam?

Yes, flexible PE and EPE sheet can be profiled, provided the material compresses and recovers. Rigid foam and foam with hard inclusions are not suitable. Tell us the exact grade and we will confirm the settings.

Does it need a special foundation or a large space?

It needs a level reinforced concrete floor able to carry 3800 kg, and enough space on the infeed and outfeed sides for sheet handling. The machine itself is 4800×4300×1400 mm, and we confirm the site layout before shipment.
